Flexible Thinking: Beyond DFM—PCB Design and Manufacturing as a Cooperative Effort
The rise of drones is no longer on the horizon. Unmanned systems have rapidly changed the modern battlefield, demonstrating the value of platforms that can sense, communicate, process information, and act at unprecedented speed. But as development and production of these systems accelerate, another mission-critical consideration is coming into focus: the supply chain behind the electronics.
U.S. defense policy is focusing on reducing dependence on covered foreign sources for unmanned systems and their critical components. The message to the defense industrial base is becoming clear: Resilient, trusted supply chains matter, and the electronics inside tomorrow's unmanned platforms are part of that equation.

That experience provides a useful perspective on both the performance demands of unmanned systems and the supply-chain considerations now surrounding them.
Drones present an especially interesting materials challenge because there is no single "drone PCB."
A modern unmanned platform can contain mission computers, radar and RF systems, secure communications, navigation electronics, sensor-processing hardware and power-control systems, each placing different demands on the printed circuit board. Those demands translate into very different material requirements across the platform.
For mission computing and sensor processing, ultra low loss materials support the signal integrity and electrical stability required by very high speed digital designs. These characteristics are especially important in processing architectures used for sensor fusion, advanced computing, and other data-intensive applications.
For radar and RF systems, materials must deliver consistent electrical performance across a wide range of frequencies and temperatures, including at millimeter-wave frequencies. This stability is critical for radar, antennas, and other high-frequency electronics.
For communications, materials that can accommodate both high speed digital and RF/microwave requirements are particularly valuable in systems integrating secure data links, telemetry, navigation, and related communications electronics.
For power and control electronics, materials must withstand the demands of high-power and high-voltage environments. Thermal reliability, resistance to conductive anodic filamentation (CAF), and electromigration resistance are among the key considerations.
These material requirements do not necessarily have to be addressed independently. Hybrid constructions can combine high speed digital, RF/microwave, and high-reliability materials, giving PCB designers the flexibility to address multiple performance requirements within increasingly complex electronic systems.
Selecting the right materials is only the first step.
Successfully transitioning a design requires close collaboration between the OEM, PCB fabricator and material supplier. Material suppliers have an important role to play in that process, supporting material selection, stackup development, processing, and the transition from concept through production.
